ok.

i had a very similar issue with the chain not fitting comfortably on a new drive sprocket..first i assumed the chain was knackered and so got a new one and checked the alignment,no better so i looked at the rear sprocket and holder.that was fine too but the problem persisted.

when i compared the new drive sprocket to another(nearly new)drive sprocket i had the way the teeth had been machined looked completely different.the teeth looked wider and thats why in my opinion they werent fitting comfortably in the chain

what did we do to cure it?

waited for a morning test session,put an old chain and sprocket on there and went out very slowly for a few laps.when i came in the teeth looked a little more like it

what i did wouldnt be in the reccomended list but it worked on our tkm

what kart do you have?

we use a ruler by the way,not on principal though.whe we first started out we set the tracking on the kart with bits of wood and a tape measeure,now we have the wildly decedant tracking disks!
